Selecting the correct voltage for a lithium-ion forklift battery is one of the most important decisions for fleet performance, energy efficiency, and long-term cost.

Unlike older lead-acid batteries where voltage was often fixed per truck, lithium systems offer more flexibility—but you still must respect the forklift’s original design.

Here is a practical, step‑by‑step approach.

1 - Always start with the forklift’s OEM specification Every electric forklift is built to operate at a specific nominal voltage, such as 24V, 36V, 48V, 72V, 80V, or 96V.

This information is on the truck’s data plate or in the operator’s manual.

Do not guess.

Using a higher voltage than specified can destroy the motor, controller, and sensors.

A lower voltage will cause poor performance, fault codes, or complete shutdown.

For retrofitting a lithium battery into a truck originally designed for lead‑acid, the lithium battery must deliver the same nominal voltage unless the truck’s software and hardware are professionally reprogrammed—which is rarely cost‑effective.

2 - Match voltage to forklift class and typical application Voltage generally scales with the truck’s size and workload.

For small pallet jacks, walkie stackers, and end riders used in light‑duty, intermittent applications, 24V is the most common choice.

These trucks handle loads up to about 3, 000 pounds and work well in small warehouses or on loading docks.

For three‑wheel cushion tire forklifts and some four‑wheel models in the 3, 000‑ to 5, 000‑pound range, 36V or 48V is typical.

These are often found in narrow aisles and on hard indoor surfaces.

For standard four‑wheel pneumatic tire forklifts handling 5, 000 to 12, 000 pounds in high‑intensity work—such as loading trailers, ramps, or outdoor use—48V, 72V, and 80V are common.

The higher voltages deliver more power and run cooler.

For very large container handlers, reach stackers, or heavy‑duty forklifts working in ports, steel mills, or lumber yards, 80V or 96V is standard.

These trucks lift loads above 15, 000 pounds and need maximum efficiency.

A simple rule: higher voltage gives more power per amp, which means cooler operation, smaller cabling, and longer motor life under heavy use.

3 - Consider your fleet’s operational intensity The way you use your forklifts should influence voltage choice.

For low‑intensity operations with less than four hours of runtime per day and light duties, 24V or 36V is sufficient.

Opportunity charging during breaks works well with lithium.

For medium intensity, such as one full shift with moderate loads, 48V offers an excellent balance of power and energy density.

It is the most common voltage in mixed fleets.
